In 1989, CBS greenlit a TV series about Iron Man, who would've been introduced in the television movie THE REVENGE OF THE INCREDIBLE HULK, starring Bill Bixby and Lou Ferrigno. However, both the series and the movie were scrapped after the poor reception of its predecessors, which failed to launch TV shows about Thor and Daredevil.

In 1990, Universal Pictures acquired the movie rights to the character, with Stuart Gordon set to direct, but the project was quickly scrapped due to the budget it'd require, and the rights were purchased by 20th Century Fox. Jeff Vintar was then tapped to write the script from a story co-written by him and Stan Lee.

In the script, Tony Stark is a wealthy businessman, technological genius and former weapons manufacturer who renounced on war profiteering after his creations led to innocent casualties. He is target for assassination by A.I.M., who intends to use Stark Industries to create weapons of mass destruction for their ongoing efforts to conquer the world, but survives by crawling into a prototype suit of armor with an advanced life support system, which he is then confined to. Aided by his associate Virginia "Pepper" Potts, Stark weaponizes the suit to battle the leader of A.I.M., M.O.D.O.K., and his enforcers Whiplash, Inferno and Virus.

Vintar's draft was well-received, and Jeffrey Caine was called to revise it. Quentin Tarantino was approached to direct the movie, but turned it down, while Nicolas Cage and Tom Cruise expressed interest in playing Stark. Fox, however, lost interest in the project, as they were already developing X-MEN, FANTASTIC FOUR and DAREDEVIL, and sold the rights to New Line Cinema, who brought in Tim McCanlies to write his own version.

McCanlies' draft features Tony Stark as a wealthy philantrophist and reformed weapons manufacturer on the forefront of Artificial Intelligence, who survives an assassination attempt masterminded by his rival, Justin Hammer, who also steals his designs and uses them to create a new generation of remote-controlled weaponry for terrorists.

Stark survives and builds a series of suits of armor to bring Hammer to justice, while also evading Nick Fury, a covert military operative who believes him to be responsible for the arming the terrorists. In the end, Stark clears his name and is embraced as a hero, while Fury is assigned to headline the newly-formed S.H.I.E.L.D., which would lead to his own spin-off also being produced by New Line Cinema.

Producers were not satisfied with McCanlies' draft and approached Joss Whedon to revise it and direct the movie, but he couldn't commit, and McCanlies' version was then shelved.

Alfred Gough and Miles Millar were later hired to write another draft, which featured Stark being captured by terrorists armed with weapons produced by Stark Industries in Iraq and joining forces with another captive scientist, Yinsen, to build a suit of armor and escape. Returning to the United States, Stark joins forces with his bodyguard and love interest Bethany Cabe and his best friend and military liaison, Lieutenant James Rhodes, to destroy the terrorists' weapons caches as Iron Man.

The villain was Stark's father, Howard Stark, who had been supplying weapons to terrorists, and later steals Iron Man's designs to build his own suit, the War Machine, which would later be piloted by Rhodes in a potential sequel. S.H.I.E.L.D. was also featured as a shadowy government organization attempting to confiscate the Iron Man technology, with the spin-off still in mind.

Nick Cassevetes was hired to direct the movie, aiming for a 2006 release date, while Cruise was in advanced talks to play Stark, with Famke Jenssen, Jamie Foxx and George Clooney in talks to play Cabe, Rhodes and Fury, respectively. Further revisions by David Hayter replaced Howard Stark by the Mandarin, featured as an Indonesian billionaire philantrophist and old friend of Stark's who secretly commands an international criminal empire.

Early production design featured Iron Man with a translucid faceplate, allowing Cruise's face to be seen, but a series of production delays and scheduling conflicts led to the project being scrapped, and the rights reverted to Marvel Enterprise.

When Marvel created their own production company, Marvel Studios, they selected Iron Man as the launching point for the prospective Marvel Cinematic Universe. However, multiple writers and directors declined the project due to Iron Man's relative obscurity and the fact it was an "in-house" production. To change public's perception of the character, the studio produced a series of animated shorts produced by Blur Studios and director Tim Miller, featuring Iron Man fighting alongside Spider-Man and the Hulk, which worked in increasing his popularity.

Jon Favreau was ultimate tapped to direct, while Art Marcum & Matt Holloway and Mark Fergus & Hawk Otsby wrote two different drafts which were later combined by Favreau and John August with input from a "creative committee" formed by Joe Quesada, Tom Brevoort, Axel Alonso, Ralph Macchio, Brian Michael Bendis and Mark Millar.

In early drafts, the Mandarin was the main villain, but Millar believed that he was too fantastical for Favreau's realistic approach to the movie. Favreau then decided to build up to the Mandarin over a potential trilogy, which was originally be plan for Obadiah Stane, who'd only become the Iron Monger in a potential third movie.

Favreau originally planned for the Crimson Dynamo to be the main villain, as a member of the 10 Rings who is outffited with a modified version of Stark's suit and ordered to kill him, but ultimately decided to use Stane as the main villain.

Favreau advocated for Robert Downey Jr. to play Tony Stark despite Marvel Studios' concerns due to Downey's problematic past, while Rachel McAdams declined the role of Pepper Potts, which ultimately went to Gwyneth Paltrow. Terrence Howard, straight out of an Oscar nomination for HUSTLE 'N FLOW, was the first to join the cast, as Lieutenant James Rhodes, and the highest paid actor in the movie.

Jeff Bridges, Paul Bettany, Clark Gregg and Favreau himself rounded up the cast as Stane, Stark's artificial intelligence assistant J.A.R.V.I.S., S.H.I.E.L.D. operative Phil Coulson and Stark's bodyguard Harold "Happy" Hogan, while Samuel L. Jackson played Nick Fury in an after-credits scene to set up THE AVENGERS.

The movie was notoriously filmed without a proper script, which was constantly being rewritten during filming to accomodate the action scenes envisioned by Favreau and the producers. As such, the cast ad-libed most of their dialogue.

Marvel Studios secured a deal with Paramount Pictures to distribute their releases, but the producers were convinced that the movie was doomed to fail due to its scattershot production and that their plans for an extended cinematic universe wouldn't pan out.

IRON MAN was released on 2008 and, against all odds, became a box office grossing $585 million worldwide against a $140 million budget, and was praised by critics, revitalizing Robert Downey Jr.'s fledging career and succesfully launching the MCU.

Downey Jr. later reprised his role as Stark in the stinger for THE INCREDIBLE HULK, while a sequel to IRON MAN was greenlit for a 2010 release date.

Downey Jr. and Favreau wrote a story adapting David Micheline and Bob Layton's "Demon in a Bottle" storyline, which featured Tony Stark grappling with alcoholism due to the stress of his crimefighting activities, his public identity and his strained relationship with Pepper, but Marvel Studios later replaced it in favor of a story about Stark facing his own mortality due to Palladium poisoning, to broaden the movie's appeal to a wider audience.

Downey Jr. recommended Justin Theroux, who had worked with him in TROPIC THUNDER, to write the movie. Early drafts featured Justin Hammer as a wealthy industrialist and old rival of Howard Stark who sponsors the creation of the Crimson Dynamo by siblings Ivan Vanko and Boris Bullsky, who harbor a vendetta against the Stark family. In this version, Vanko dies during a fight with Stark halfway through the movie, with Bullsky confronting Stark in the final battle. These drafts also featured Black Widow and Hawkeye as S.H.I.E.L.D. operatives assessing the crisis and evaluating Stark's membership in the Avengers Initiative on behalf of Nick Fury.

Favreau felt that Hammer, originally written with Al Pacino in mind, was too similar to Stane, and reinvented him as a younger businessman who aspires to be the new Tony Stark, while Vanko and Bullsky were merged into one character. After further rewrites made Hammer into a more comedic character, Vanko overtook him as the primary antagonist.

Hawkeye was also removed from the story as he and Black Widow served the same role, and he felt superfluous to the narrative.

Sam Rockwell, who had auditioned for the role of Stark in IRON MAN, was cast as Hammer, while Mickey Rourke joined as Vanko. Emily Blunt was also cast as Black Widow, but had to drop out due to scheduling conflicts, and was replaced with Scarlett Johansson.

Downey Jr., Paltrow, Jackson, Bettany, Favreau and Gregg reprised their roles, while Howard was fired over salary disputes and replaced by Don Cheadle, with Rhodes becoming War Machine in the movie. Like its predecessor, the was also filmed without a proper script, with most of its dialogue ad-libbed by the cast.

IRON MAN 2 was released in 2010 and was a box office hit, grossing $624 million worldwide against a $200 million budget, but received mixed reviews from critics, who criticized its pacing and the excessive references to THE AVENGERS. Favreau felt that, due to the rushed production schedule, the movie didn't live up to its potential and decided not to return to a third installment, which was greenlit for 2013, after Downey Jr., Paltrow, Bettany, Gregg and Jackson reprised their roles in 2012's THE AVENGERS, directed by Joss Whedon, which was acclaimed by critics and grossed $1.520 billion worldwide against a $220 million budget.

Downey Jr. recommended his friend, Shane Black, to direct the movie and write the script alongside Drew Pearce. Their draft adapted elements of Warren Ellis' "Extremis" and Matt Fraction's "Seven Nightmares" storylines, with the Mandarin using Extremis, a nanotechnological variant of the supersoldier serum, to create an army.

During the pre-production process, Black and Pearce decided to reveal that the Mandarin, whom they viewed as a "racist caricature", be revealed to an overacting British actor, Trevor Slattery, masquerading as the leader of the 10 Rings on behalf of Extremis' creator, Maya Hansen, the true mastermind behind the conspiracy. However, Hansen's role was reduced in further revisions, and Aldrich Killian replaced her as the main villain of the movie.

Downey Jr., Paltrow, Cheadle, Favreau and Bettany returned, while Guy Pearce was cast as Killian and Ben Kingsley was cast as Slattery.

Jessica Chastain was originally cast as Hansen, but dropped out due to scheduling conflicts and was replaced by Rebecca Hall, while James Badge Dale and Stephanie Szostak rounded up the cast as Killian's enforcers, Eric Savin and Ellen Brandt, and Ty Simpkins as young Harley Keener, who helps Stark unravel the conspiracy.

Andy Lau was originally cast as Dr. Wu, a friend of Stark's who helps him defeat the Mandarin, in a bid to increase the movie's marketability in the booming Chinese market, but Lau soon dropped out and was replaced by Wang Xueqi, and Dr. Wu's role was reduced to one scene, although the Chinese cut of the movie had two additional ones, which were ironically badly received by Chinese audiences for being "shoehorned" into the movie.

Robert Downey Jr.'s four-picture contract with Marvel Studios was up, and Black wrote the movie as a potential sendoff to the character, but Downey Jr. later renegotiated with the studio for two more appearances in sequels to THE AVENGERS.

IRON MAN 3 was releasded in 2013 and was a smash box office hit grossing $1.215 billion worldwide against a $200 million budget, and received mixed-to-positive reviews from professional critics.

Stark later returned in AVENGERS: AGE OF ULTRON, which received mixed to positive reviews and grossed $1.405 billion worldwide against a $280 million budget.

Downey Jr. was approached for a cameo appearance in Joe & Anthony Russo's CAPTAIN AMERICA: CIVIL WAR, but instead lobbied for a larger role as Captain America's antagonist. Marvel Studios executive producer Kevin Feige clashed with Marvel Entertainment CEO Ike Permultter over Downey Jr.'s salary fees, but Feige ultimately convinced producers to back Downey Jr.'s casting with a salary increase.

In addition to CAPTAIN AMERICA: CIVIL WAR, slated for May 6, 2016, Downey Jr. is also set to appear in the Russos's AVENGERS: INFINITY WAR - PART 1, set for May 4, 2018; and AVENGERS: INFINITY WAR - PART 2, set for May 3, 2019. These will be Downey Jr.'s last appearances as Iron Man in the MCU.

Feige has previously compared Tony Stark to James Bond, and mentioned plans to recast the character once Downey Jr. retires from the role without the need for a reboot.

Armor
>The suit’s armored shell is composed of non-explosive reactive armor plating. Composed of a matrix of silicon carbide segments sandwiched between two sheets of alloy plating, this armor is incredibly durable, capable of resisting high caliber rounds, incredibly high pressures, extreme temperatures, radiation, electricity, various CBRN threats, even glancing shots from armor piercing tank shells. The armor plates are composed of an alloy which consists of 95.5% cooled carbon nanotube reinforced nickel titanium in order to resist extreme temperatures during hypersonic flight and multiple high velocity impacts and weapons strikes during combat, and 4.5% gold to accommodate the suit’s electrical de-icing system, the voltage of which can be increased for offensive purposes, all fitted over a silicon-infused steel frame. This alloy is similar to the shell of the Stark Industries Seraphim tactical satellite, modified for hypersonic flight and heavy combat. In the event of a projectile penetrating the outer shell, the silicon carbide core prevents the projectile from reaching and penetrating the inner alloy layer. This set-up also serves to reduce weight so as not to compromise the suit’s power-to-weight ratio. An unintended consequence of the de-icing system’s direct connection to the suit’s power core is that any exceedingly large electrical discharge suffered will travel directly to the core, potentially recharging or even supercharging the suit’s power levels
>Locomotion is provided by a series of high output servo motors and mechanical actuators concealed beneath the suit’s armor plating. Due to the high power output of the arc reactor core, these systems enhance the wearer’s natural strength by a remarkable 200%. For example, a 190 pound man who is capable of lifting his own body weight will be able to lift weights approaching 20 tons while wearing the suit.

Power Systems

A miracle of fusion technology, the arc reactor is similar in design to the Tokamak fusion reactor, which utilises magnetic fields containing plasma which is used for high output fusion reactions, all of which is contained within a helical containment unit. However, Stark’s design is far more compact, and utilises a unique core composed of a previously non-existent element which Stark synthesized himself. This element, similar to theoretical element ununoctium, derives from Howard Stark’s research into synthesizing vibranium, and is incredibly stable and durable, and, unlike palladium, has no harmful side effects

Flight Systems

It's not that George Clooney didn’t get the role for Fury, he droppped out after reading Garth Ennis' FuryMAX and became so disgusted by it that he didn't want anything to do with the character.

It's kinda magical how the MCU started. A newly made studios, in a time where Comic Book movies were regarded as "stupid" even by normies and starring a guy with a dead career. Then, somehow everything worked out and boom! a multi-million dollar franchise was born.
