I think that in the game I-frames were names "Mercy Protection" so it makes sense that having no mercy whatsoever would lead you to losing your I-frames. Also the whole "sins crawling on your back thing" is a major point of the fight.

Sans isn't Judge.
He's the embodiment of Judgment, Karma is his power.
It's a small difference, but it's there. A judge would be "I deem you guilty" and can be biased, whereas Judgment itself does not impose, it simply dishes out the judgment that you deserve. "You feel your sins crawling on your back" is a prime example. Your own heinous deeds are manifesting and dragging you down with them, and Sans, who only has 1atk, and can only do 1 damage, does just that. It's your sins, and the karmic judgment, that amplifies that on you.

Except that the headcanon is primarily based around what Chara tells you at the end of a Genocide run. They were revived through Frisk's DETERMINATION, and Frisk is filled with determination in both runs.
They learned their purpose from watching you in genocide, they explicitly tell you this. Based on all of that, is it really implausible to conclude that Chara exists in both runs, and learns from your actions in Pacifist, and either moves on our becomes Frisk's ghost buddy?
The red coffin is empty at the end of true pacifist as well, and Chara comments in genocide on how "it's as comfortable as it looks," implying that the coffin isn't for you, but it's Chara's.

Yes. Chara does not exist outside of the end of genocide, when he explicitly states that you brought him back from the dead i.e. a state of nonexistence that would otherwise be left unchanged had you not genocided your way to the top.
