In the first Iron Man movie he suffered a direct hit from a tank round with only superficial damage to his armor yet in Civil War he gets punched by Cap and Bucky and that fucks up his armor. I think that Tony made adjustments to the suits as he went along a different design schema. As another Anon pointed out, the MK.2 was so heavy it literally fell through a roof unpowered, but pretty much every other suit after that is light. We actively in the first IM also see Tony make adjustments to the suits, and also in IM3.

My thinking is that the suits are expensive as fuck to make, just from a materials standpoint alone. And to continue using super-dense, super-rare materials wouldn't be fiscally viable. So he switched to different but still sufficient materials in order to off-set the financial cost. There is a bit of evidence in IM3 and Avengers 2. Tony isn't all that upset about the destruction of all the suits after IM3, probably because it was mostly just a time investment thing. And in the Avengers 2, all of the Iron Legion drones are mostly inconsequentially destroyed by the Avengers.

Tony seems to treat his new armor with the design mentality that he'll get into a short, but intensive fight then leave and get them swapped out at Stark tower. He also is moving towards maneuverability and offense in order to combat flying bricks and the like.

It's probably less to do with cost and more to do with how portable he can make it.

A super heavy suit isn't portable. But a lighter one won't have the same defensive capability.
He is sacrificing armour for speed and portability so that he can become Iron Man quicker when he really needs to.
He probably has some stronger suits at home for when he really really needs them (like Hulkbuster)

I mean, literally two (three, depending on how you look at it) movies with Iron Man are about Tony's tech being stolen/copied/whatever. Now 9.4kg at 895m/s is the equivalent of 3.76 megajoules of energy, which is like getting 384 tons dropped on top of you.

Bow if we review the footage, it seems to be a British Chieftain tank with a weird turret - possibly pocketed armor added to the exterior to defeat multi-stage penetrators.
The chieftain is armed with a 120mm rifled canon that fires saboted penetrator rounds at about 1,370 m/s.
A 120mm penetrator weighs about 12kg on average which means that it would hit Iron Man with about 11.26 megajoules of force.
11.26 megajoules is the equivalent of over 1,146 tons being dropped on your head.

A prize fighter will hit you with about half a ton of force with the best executed punch he's ever managed.
So, unless Captain America is capable of punching well over 2,300 times as hard as a lifetime prize fighter, he wouldn't even phase Iron Man.
A mosquito stuck in Iron Man's suit would be more of an irritation.

Not to mention, if Captain America was that strong, he would pink mist anyone he punched.

Okay, you're right, I was basing it off how long it took him to fall, but there is definitely a cut in there.

From the frame where he is originally struck, we can see that he is shot rapidly backwards initially, meaning the energy of the shell at the very least cancelled out his energy.
The video shows his speed as being MK 0.16 (approximately 55 metres a second) and we know that Tony Stark and the suit's combined weight is at least 425lbs (192.77Kg), meaning that he was hit with a force greater than 290Kj, which means that a force in the low Megajoule range is still reasonable.
As a reminder, a 290Kj impact is still the equivalent of hundreds of punches from a prize fighter.

From the frame as he is about to hit the ground, we can see he travels roughly 14 times his body length in 24 frames (1 second).
Tony Stark, in his armour, is 6'6" or 1.98m - if we round that up to 2M we can calculate that he is travelling at 28m/s.
Given that he would be accelerating at 9.8m/s we can decipher that he has been falling for at least 3 seconds (not counting hang time as he lost momentum).
Based on this we can calculate that Iron Man was hit at about 44 metres off the ground.

A Chieftain tank equipped with an L11A5 main gun has a maximum elevation of 20°; for the tank to hit Iron Man, whilst he is travelling at 44 metres off the ground, we can calculate that the tank hit him from a range of 128 metres.

Consider that the time between force and target is barely 93 milliseconds and we see only a .63m/s drop in initial velocity.

The projectile will still be hitting with 99.99% of its initial energy.
If Captain America can deliver a force greater than 11Mj, he will pink mist everything he touches.

Captain America is somewhere above peak human, but not THAT strong. If he were, then it'd be effortless to keep the helicopter from escaping, his fight with Batroc the Leaper in WS would be over in a second as well as many other times where his strength has been required. Him being able to fuck Iron Man up is more a symptom of what's happening in the narrative than what he can actually do consistently.
