The biggest difficulty seems that you would need to have a rock solid idea of each character's personality. If you didn't it'd completely lose its appeal.
You'd also have to write a million letters in character because no two letters could be the same.

I think you could base the writing style off of the way they wrote in Amy's book. I distinctly remember Pinkie having a different style. I can't remember how close to actual writing they looked like though. Maybe they just used a different font.

And worse case you could do what people suggested and not use character names, just heavily imply it's a certain character.
I'm also just thinking of overhead expenses. Paper, crayons, stickers, etc. would be dirt cheap. Stamps would be a little more, especially if you're sending overseas. And if things got rolling big time you'd probably want to snag yourself a mailbox so you aren't giving your home address to tons of people.

That would be the downside of it. Unless you were in a roll and got really good at writing the characters I doubt you could do more than a letter a week without keeping the quality high enough.
The actual cost of physical material would be cheap, just need the investment in penmanship. You could probably just get a girl with great, diverse writing skills, type the letters up and give her a cut of the profit. Keep a fake letter on file to remind her of what the character's writing is like so the letters stay consistent.
It's a damn shame my penmanship is like one step above legible and I can't do anything but my handwriting.
