In Disk 3, when most of the party is captured by Rufus, Tifa is taken to a gas chamber for an execution. Barret pounds on the door and insists they rescue her, but Cait Sith takes him away and says that he has a plan. We later cut to Tifa, who escapes the gas chamber on her own and meets up with the party under her own power.

Seriously, Tifa was insanely fucked, the gas was on and the door was locked and there was no way to open it. She was basically already dead, and all that Barret would accomplish by sitting there pounding on the door and yelling would be getting himself killed as well. So Cait Sith lied to get him to come with him, so that he wouldn't die.

I get that they wanted to trick the player into thinking nobody could die, so Aries' death is more shocking, but is there some in-game explanation as to why Cait seemed so sad?

Cait Sith is a robot. He's autonomous but also controlled/directed by Reeve. There are other robots in the game who function in the same way.
