The way his projections work is that because he understands swords so well and has UBW he's able to project a copy of a NP complete with it's history so that it's abilities can be used. If he tries to make his own thing it has no history and as such, no powers. Adding onto this UBW works by creating a copy of a weapon he's seen, then summoning it. He can't create things using UBW from nothing.
The closest thing to what you're describing is when he projected Zelretch.
The process there is he was given the Azoth Dagger which worked on the same principle as Zelretch and a bunch of notes that are written in a code no one can read showing how Zelretch works. UBW lets him do this:

The whole story is about how being a hero is fucked up, so in the last one Shirou says fuck you to being a hero and even kills Saber, the heroine that supported his ideal. It's how he finally becomes someone opposite to Kerrytugu, the guy he admired in previous routes, which is also the reason why we learn about Kerrytugu's true nature.

Because his power simply doesn't work that way. He can pull off all sorts of crazy shit with UBW because it's basically free mana wise. Once he tries to create his own thing UBW doesn't work that way and needs to rely on the regular methods of projection, meaning he needs a base and a bunch of mana he doesn't have. Shirou is an awful mage that would have trouble projecting a normal sword, let alone one with any sorts of powers.
Besides his own swords are sort of covered with Kanshou and Bakuya. He didn't create them but he was their original owner, they're the one thing UBW can make that isn't a copy of someone elses weapon.

Well he was summoned as a caster already. Technically he could be summoned as any class that fit his abilities, but the thing with summoning servants in Fate focuses on the "legend" that the heroes carried. No one really remembers Da Vinci from archery or horseriding, they remember him as an artist and inventor. You might find it stupid but thats just how it works.
Inventors in general have been casters thusfar, with Tesla being the exception.

The universe works exactly how they say it will. Arthur should not be kept as any kind of standard in Fate universe since everyone knows he was made to a girl for pandering purposes. Even the original prototype Saber was male Arthur but was changed when the protagonist was changed to male. This has pretty much given them free reign to change any servants they desire to girls if it provides more sales. You can just google a list of Fate servants and see that Jack the ripper, Lu Bu and Attila the Hun are all girls now, for example.
