I only made my first 80% self constructed cosplay this PAX, but the foam I used was from a cheap store, I just cut up the fitness mats. Not sure if Bunnings would have been cheaper. For glue use a heat gun or some other general adhesive, and to give your foam a not foam look, use either etch primer or a combination of PVA and water. If you need any help with foam I'll be happy to help, but keep in mind it was my first time this year too.
