But Kaji is shown during Shinji's Instrumentality, so does that mean that whether or not a character was dead doesn't matter? Or did Kaji ever die to begin with? My explanation is that after people die, there is some limited time before their soul leave their body for good and in that meantime it can be salvaged like in case of death of Rei I and Rei II. I've always been under the impression that the controls were never necessary to pilot, just a crutch to help the pilots visualize movements and to control some of the robotic aspects of the Eva.

I'm pretty sure the controls are mostly for the mechanical parts of the eva, and that the outer casings double as power armor. So things like deploying weapons or punching.

I agree. Though I believe they were necessary (in the beginning of the series), being a way to help control them while they weren't at a high percentage of control. Ya know, like certain controls would stimulate the EVAs body (muscles) to perform certain actions like running or jumping. The armor definitely was designed to control the EVAs as restraints though. I ultimately see the EVAs as puppets and the pilots as Marionettes. the controls are the devices that dictate certain actions of the EVA. The higher the sync ratio, the less they need to rely on the actual controls.

Which is why I'm saying it's mostly for weapon or accentuating simple movements. Like, you wouldn't use the controls to open a safe. But you would use them to add emphasis in power for punching or running, or deploying shoulder missiles.

You make it sound like those are mutually exclusive.
If anything, it'd make more sense that the armor would have motors for enhancing (and suppressing) eva movement.
